Puckering gets blamed on the embroiderer and is usually decided long before the needle goes anywhere near the cap.
The panel has to be backed
Dense stitching pulls fabric inwards from every direction. On a front panel with buckram behind it, the backing takes that tension; without it, the fabric gathers and the design sits in a dimple.
This is a cap specification, not a decoration one. Ask whether the front panels are backed before you choose a blank.
Digitising is per-cap, not per-logo
A stitch file built for a structured foam front uses a density and underlay that will crumple a soft washed crown. The same logo needs two files.
Stitch direction matters too: on a curved crown, running the fill the wrong way makes the design visibly bow.
Light performance fabrics have limits
Wicking polyester at a low weight is exactly the fabric a dense design will distort. On those we recommend a woven patch or a lighter stitch treatment.
That is a real constraint rather than an upsell — the patch is usually cheaper.
Test before the run
A single sew-out on the actual cap answers every one of these questions in an afternoon. We do it as part of the mockup rather than as an extra.
